Why Motors Burn Out — A Look from the Rewinding Bench


 Most people only think about their motor when it stops working. But if you understand why motors fail, you can often catch the warning signs early — and save yourself a rewind.

The most common failure: insulation breakdown

Every motor winding is coated in insulation that keeps current flowing along the intended path instead of shorting between turns. Heat is the enemy here. Every motor has a thermal limit, and insulation degrades faster the longer it's run hot. As a rough rule of thumb in the industry, every 10°C above a motor's rated temperature can cut insulation life roughly in half.

What causes the overheating?

Overloading — running the motor beyond its rated capacity

Poor ventilation — blocked vents, dust buildup, or installing the motor somewhere airflow is restricted

Voltage imbalance — especially in three-phase motors, where unequal voltage across phases causes uneven heating

Bearing failure — worn bearings increase friction, which generates heat and stresses the windings indirectly

Signs a winding is starting to fail

A burning smell, even faint, when the motor runs

Unusual humming or vibration

The motor tripping its overload protection more frequently than before

Visible discoloration on the windings when you open the housing

The rewinding perspective

When a motor comes into the shop with burnt windings, the smell and the color of the insulation often tell the story before you even test it. Dark brown to black, brittle insulation usually means prolonged overheating. A single localized burn point often points to a short from physical damage rather than general overload.
